Designed from the ground up, the Revo Intercooler has much larger core volume than the OEM part and offers perfect fitment, improving cooling by utilising the full volume of the available space as well as cold ambient air from the front of the vehicle. BAR AND PLATE CORE Designed with a bar and plate core to maximise the efficiency of heat transfer, the pressure drop is also controlled as the air meets less resistance compared to that of a tube and fin alternative. The Revo Intercooler also features carefully specified fin geometry to maximise cooling properties while minimising flow restriction. FIN DESIGN The new bar and plate core design now utilise a four-fin configuration designed to control charge and ambient air separately. This unique fin design significantly increases cooling capacity by up to 25% over a two-fin configuration. The ambient core side utilises louvred fins to slow ambient airflow to improve heat transfer, while the charge core side features an offset internal fin design to balance surface area and air resistance, minimising pressure drop. END TANK DESIGN The Revo end tank geometry maintains the largest possible cross-sectional flow area to and from the core. Coupled with a cast interior surface finish, the Revo end tanks allow air to flow freely without restriction. End tanks play an important part in maintaining pressure and work in harmony with the core to promote airflow, the Revo end tanks are designed to offer the optimal balance of both key features. BRACKETS To ensure precision fitment, only Revo offers precision laser cut upper and lower brackets to fit integrated mounting points cast into the intercooler. As the cooler has a much larger surface area, the upper brackets are essential to prevent any rotating movement.     RESEARCH AND DEVELOPMENT  The Revo intercooler minimises turbulence while maximising heat transfer, promotes cooler air temperatures and minimises pressure drop. This helps retain power and torque throughout the rev range as highlighted during controlled Dyno testing. The Revo Intercooler was tested in-house to compare the performance against that of the stock Intercooler. First tested on a vehicle running the OEM Intercooler with Revo Stage 2 software, a stock intake system, Revo intercooler pipes and a prototype Revo downpipe, the Revo Intercooler was then installed and tested in the same controlled environment to highlight the benefits of enhanced cooling. PERFORMANCE  Three back-to-back runs were performed to gauge the various metrics of both intercoolers, as well as to see how both intercoolers responded to heat soak. With max gains of +56 HP & +60NM Torque, along with increased performance throughout the entire rev range. The stock intercooler struggles to effectively function in comparison to the Revo Intercooler which remained consistent throughout the 3 runs, compared to the stock cooler which lost 5%.   INLET TEMPERATURE Inlet temperature readings are used to monitor the temperature of the air going into the intercooler. This ensures controlled testing when comparing results of outlet temperatures. As highlighted in the graphs, the inlet temperatures during the Revo Intercooler test were higher than in the test of the stock cooler, the Revo intercooler was still able to lower outlet temperatures more than the OEM part. OUTLET TEMPERATURE This graph illustrates the increased cooling performance of the Revo intercooler vs OEM intercooler over all three runs. The Revo Intercooler keeps temperatures below 45ºC on all runs compared to 90 ºC with the stock cooler. Designed for the Audi B9 chassis with the longitudinal 2.0TFSi engine, this upgrade features larger internal diameters, fewer restrictions for smoother airflow, and optimised routing. Reinforced, oil-resistant silicone hoses, lightweight mandrel-bent aluminium pipework and flush fit joints to eliminate turbulence, the Revo Intercooler Pipe upgrade is designed to fit either the stock or Revo Intercooler. Larger charge air volume in the system means reduced flow resistance, allowing the turbo to expend more energy on air compression and less energy overcoming restrictions; resulting in more power. CHARGE HOSE DESIGN The Revo charge hose is a smooth custom-designed silicone hose, with a tapered first bend from the turbo outlet to gradually transition to a larger diameter. The charge pipe is designed to directly replace the OEM part utilising optimised pipe routing and a unique constant-diameter design. Wire helix reinforcement with 5mm wall thickness gives greater strength and rigidity while allowing enough clearance from engine parts, increasing performance without compromising fitment. THROTTLE PIPE DESIGN The Revo throttle pipe is much larger than the stock part, manufactured using mandrel-bent aluminium hard pipe volume has been increased by 23%. The reinforced oil resistant silicone hoses are stepped and ID-matched to promote laminar, uniformed flow across the transition of parts. This part also has an integrated water methanol bung placed near the throttle body, allowing easy access from the top of the engine bay.     RESEARCH AND DEVELOPMENT  All Revo products are designed in-house using the latest 3D printing technology, CAD and CFD software. Every product is rigorously tested utilising an in-house Hub dyno and Revo data acquisition software. The benefits of the Revo intercooler pipe upgrade allows the turbo to run more efficiently, moving a larger volume of air and minimising turbulence. This increases power and torque, especially in the middle of the rev range as highlighted during controlled dyno testing. With peak gains of +17 HP (hubs) & +43NM Torque, along with increased performance throughout the entire rev range. The stock intercooler struggles to effectively function in comparison to the Revo Intercooler which remained consistent throughout. INLET TEMPERATURE This is a metric used to confirm that testing on the RS3 8v.2 2.5TFSI Intercooler. This is used to show that the air temperatures going into the intercooler were similar for each test, confirming that outlet temperatures shown in the following graphs are purely down to differences in intercooler design/construction. As can be seen, the “dwell” between testing runs is higher with the OE setup vs. Revo. While this initially seems less than desirable for comparable data, this temperature difference is actually down to the thermal mass differences between setups; indicating that the Revo kit can absorb much larger amounts of heat more efficiently than the OE setup, yet the Revo intercooler produced the lower outlet temps proving the cooling efficiency. OUTLET TEMPERATURE This is the main performance metric to illustrate that the Revo intercooler far exceeds the stock unit. A strong indication that the Revo intercooler is extremely resistant to heat soak and could likely continue for ten more sequential dyno runs before any intake temperature-related issues arose. The graph illustrates the increased cooling performance of the Revo intercooler vs RS3 intercooler over all four runs. The Revo Intercooler provided a massive 38.2°C max and 18.23°C average intake air temperature reduction across the six back to back full gear dyno runs. INTERCOOLER PRESSURE DROP GRAPH Pressure drop is an important factor when it comes to choosing an Intercooler. The Revo solution features custom cast end tanks to evenly distribute air over the core.     Revo Charge Cooler System OVERVIEW The Revo Charge Cooler System is a direct replacement kit that offers enhanced cooling capabilities to maximise the performance of your vehicle. The Audi 3.0T V6 engine is a compact power plant before tuning, with Revo Stage 1+ Software and a Revo Pulley upgrade you can expect to see figures up to 442BHP (415PS, 330KW) and 610NM (450LBFT) of torque throughout the rev-range, transforming an already powerful car. The supercharger on the 3.0T engine shares the coolant system with the rest of the engine, this causes temperatures to rapidly climb when driven at high speed for long periods or in hotter climates, these high temperatures cause the car to reduce power as a safety parameter, resulting in loss of performance. The Revo Charge Cooler System enhances the engines cooling capabilities, giving access to more power for a longer period of time. The direct-fit standalone system has unique features that optimise the entire cooling system, a larger heat exchanger, the addition of a dedicated coolant reservoir and custom silicone hoses and fixing brackets. The Revo Charge Cooler System offers more consistent and lowers intake temperatures, especially at the top end of the rev range. BENEFITS Standalone System Lowers Intake Temps By Up To 16.5 °C 50% Larger Heat Exchanger Direct Replacement Kit HEAT EXCHANGER MORE SURFACE AREA To achieve more effective cooling, the heat exchanger has a much larger surface area than the OEM part and has over 50% more volume. The increased amount of coolant within the system means it has more to work with, effectively slowing down how quickly the OEM pump needs to move the coolant around and giving it more time to cool in the heat exchanger. OPTIMISED END TANKS The Revo engineers did not want to only increase the size of the cooler, but to ensure that it operated more proficiently than the stock part. Each end tank has been designed with specifically placed bars that evenly distribute coolant throughout the cooler, allowing more time for it to dissipate heat while in the core. RESERVOIR STANDALONE SYSTEM As a standalone system with a dedicated reservoir, the Revo Charge Cooler System operates far more efficiently, introducing more coolant to the system and reducing pressure on the OEM coolant pump. Dedicated to cooling the Supercharger alone, the Revo system also allows the rest of the engine to cool itself more efficiently. The system has been designed with subtlety in mind and will fit directly into the engine bay without any need for modifying. BRACKETS AND HOSES SILICONE HOSES As well as the brackets and fixings, the Charge Cooler Kit also comes with Cad designed silicone hoses to re-route the coolant. Manufactured using automotive-grade silicone and the highest quality polyester fabric, the hoses are built with four plies to ensure optimum strength and reliability. TESTING COOLER TEMPERATURES Temperature testing was carried out to ensure that the new Revo system was doing its job. Carrying out consecutive high-speed runs of 0-160mph, the team were able to mimic the extreme scenarios that result in high intake temperatures and subsequently a loss of power. This was done at a private test track rather than on a dyno to ensure airflow was realistic. It was also noted that when at normal driving speeds there was a reduction in intake temperatures of between 3-6°C with the Revo charge cooler fitted, compared to the same run with the OE cooler. The graph shows the 1st and 5th of 5 back to back runs with both the stock heat exchanger and the Revo Charge Cooling System. One of the largest restrictions we found in the OE unit was the size of the inlet and outlet of the cooler, as you increase the power of the car the charge air temperatures increase, with the increase in charge air temperatures the OE unit starts to become a choking point and increases those temperatures further due to insufficient flow. The Revo Intercooler Kit removes the most restrictive elements, increasing the inlet and outlet sizes combined with a larger core, reducing intake air temperatures and promoting smoother airflow.  INCREASED CORE VOLUME The Revo Intercooler was built around a simple principle; create a cooler that can keep up with your power demand. Designed from the ground up, the Revo Intercooler has a 28% larger core volume than the OEM part and offers perfect OE fitment with no modification to the bumpers or grill.  INCREASED FRONTAL AREA Due to the custom-designed end tanks, the frontal area of the intercooler has been increased by over 13%. END TANK DESIGN The Revo end tank geometry maintains the largest possible cross-sectional flow area to and from the core. With a cast interior surface finish, the Revo end tanks allow air to flow freely without obstructions. The design has been balanced between core width and optimal tank profile design. The inlet and outlet sizes have been increased by 20% over the OE design allowing significantly more airflow and volume, reducing charge air temperatures. The ambient core side utilises louvred fins to slow ambient airflow which improves heat transfer, while the charge core side features an offset internal fin design to balance surface area and air resistance to minimise pressure drop.   INTERCOOLER PIPE UPGRADE Supplied with upgraded and increased sized 4 ply silicone hoses. The increased diameter silicone hoses allow for increased air volume to the cooler, reducing the heat build up the OE ones suffer at the inlet of the intercooler. Every product is rigorously tested utilising an in-house Hub dyno and Revo data acquisition software. The Revo Intercooler minimises turbulence while maximising heat transfer, promoting cooler air temperatures and low-pressure drop. This helps retains power and torque throughout the rev range as highlighted during controlled Dyno testing. The Revo Intercooler was tested in-house to compare the performance against that of the stock Intercooler. First tested on a vehicle running the OEM intercooler with Revo Software and a Revo Open Cone Intake System, the Revo Intercooler and pipes were then installed and tested in the same controlled environment to highlight the benefits of enhanced cooling. PERFORMANCE DATA Showing the last of six consecutive dyno runs, the efficiency of the Revo Intercooler over the OEM Focus ST intercooler is highlighted. With peak gains of +38 HP (hubs) & +45NM Torque, along with increased performance throughout the entire rev range averaging a gain of +8HP (hubs) and +10NM Torque.  The stock intercooler struggles to effectively cool the charge air due to the tube and fin design and restriction in the intercooler inlet and outlet sizes. The Revo cooler is able to cope with the demand far better retaining power even in the harshest of conditions where the OE unit starts to fail.   INLET TEMPERATURE This is a metric used to confirm the testing on the Focus MK4 ST intercooler. This is used to show that the air temperatures going into the intercooler were similar for each test, confirming that outlet temperatures shown in the following graphs are purely down to differences in intercooler design/construction. However in the case of the Focus MK4 ST OE cooler, due to inefficiency in the OE design of the charge pipes and cooler you can see that the starting temperature is higher from Run1 through to Run6. The main cause of this is again the inlet size of the intercooler and associated pipe work, these parts cause a choking point in the stock system increasing starting temps before they have even been cooled. With the increased size and flow characteristics of the Revo Intercooler and pipes the temperatures are significantly reduced prior to being cooled, a max reduction of 88.3°C and 21.7°C average over six runs. This indicates that the Revo kit can absorb much larger amounts of heat more efficiently than the OE setup, yet the Revo Intercooler produced the lower outlet temps proving the cooling efficiency. OUTLET TEMPERATURE This is the main performance metric to illustrate that the Revo intercooler far exceeds the stock unit. A strong indication that the Revo Intercooler is extremely resistant to heat soak and could likely continue for ten more sequential dyno runs before any significant intake temperature-related issues arose. The graph illustrates the increased cooling performance of the Revo Intercooler vs Focus ST intercooler over all six runs. The Revo Intercooler provided a massive 33.2°C max and 11.1°C average intake air temperature reduction across the six back to back full gear dyno runs, and yet even by the sixth run was still cooler than the starting run on the OE intercooler.  INTERCOOLER PRESSURE DROP GRAPH Pressure drop is an important factor when it comes to choosing an intercooler. The Revo solution features custom cast end tanks to evenly distribute air over the core. A strong indication that the Revo intercooler is extremely resistant to heat soak and could likely continue for tens more sequential dyno runs before any intake temperature-related issues arose. The graph illustrates the increased cooling performance of the Revo intercooler vs OEM ST intercooler over all six runs. The Revo Intercooler provided a massive 34.4°C max and 12.8°C average intake air temperature reduction across the six back to back full gear dyno runs. INTERCOOLER PRESSURE DROP GRAPH Pressure drop is an important factor when it comes to choosing an Intercooler. The Revo solution features custom cast end tanks to evenly distribute air over the core. This graph highlights that even with massive core size difference there is only a 0.11psi pressure drop in comparison to the stock intercooler, ensuring engine response and minimised turbo lag.     REVO AIR INTERCOOLER 1.8/2.0 TFSI The Revo Intercooler utilises unique design features to lower intake air temperatures, minimise pressure drop and allow the engine to produce impressive power and torque with Revo Software. The unique end tank profile promotes internal laminar flow thus decreasing turbulence and increasing airspeed into the bespoke bar and plate core. These features enhance charge air cooling giving you access to more power throughout the rev range. The limitations of the stock intercooler were apparent throughout testing. The stock part consistently struggled to manage charge air temperatures, even under normal driving conditions. The Revo Intercooler has been designed to improve on every restrictive element of the stock cooler, enhancing cooling efficiency by lowering intake air temperatures even compared to the Audi S3 (8P) cast aluminium intercooler, allowing you to drive harder, for longer. Designed from the ground up, the Revo Intercooler has a much larger core volume than the OEM part and offers perfect fitment, improving cooling by utilising the full volume of the stock location space as well as cold ambient air from the front of the vehicle. END TANK DESIGN End tanks play an important part in managing pressure drop and work in harmony with the core to promote airflow, the stock ones are inefficiently designed and create turbulent air in corners. These sections create a naturally small cross-sectional flow area, slowing charge air and increasing pressure drop. The Revo end tank geometry maintains the largest possible cross-sectional flow area to and from the core by removing these turbulent pocket areas found in the OE design. Coupled with a cast interior surface finish, the Revo end tanks allow air to flow freely without obstructions from turbulent air pockets found in the OE intercooler. End tanks play an important part in maintaining pressure and work in harmony with the core to promote airflow, the Revo end tanks are designed to offer the optimal balance between both of these key features.   BAR AND PLATE CORE Designed with a bar and plate core to maximise the efficiency of heat transfer and minimise flow resistance, the Revo Intercooler easily outperforms similar tube and fin alternatives in both aspects. The Revo Intercooler goes a step farther: featuring carefully specified fin sizing and geometry to further optimise the balance between air cooling and flow restriction. The ambient core side utilises shorter fins with specially designed louvres to slow ambient air passing through the core, which improves heat transfer. While the charge core side features an offset internal fin design to balance surface area and air resistance to aid cooling ability and minimise pressure drop.   SILICONE HOSES Supplied with stronger oil resistant silicone hoses, the Revo Intercooler can be installed using the stock pipework or recommended Revo Intercooler pipework (Coming soon). The internal diameter of each silicone is precisely matched to the inner diameter of the ribbed intercooler inlet and outlet connections along with a unique Flush Fit design, allowing a smooth transition between components.   BRACKETS To ensures precision fitment, Only Revo offers a CNC machined bracket system. Produced to a superior tolerance than that of a cast mounting system, this unique feature also ensures that the supporting brackets are strong and less prone to failure.   RESEARCH AND DEVELOPMENT All Revo products are designed in-house using the latest 3D printing technology, CAD and CFD software. Every product is rigorously tested utilising an in-house dyno and Revo data acquisition software. The Revo intercooler minimises turbulence while maximising heat transfer, promoting cooler air temperatures and low-pressure drop. This helps retains power and torque throughout of the rev range as highlighted during controlled Dyno testing. The Revo Intercooler was tested in-house to compare the performance against that of the stock Intercooler. First tested on a vehicle running the OE S3 (8P) intercooler with a Revo K04 Kit, Revo production KO4 software, a Revo air intake system and full Eurojet exhaust, the Revo Intercooler was then installed and tested in the same controlled environment to highlight the benefits of it's enhanced cooling. PERFORMANCE DATA Golf GTI TSI EA888 Gen1 with Revo K04 upgrade, OE S3 (8P) intercooler and Revo open cone air intake system and full Eurojet exhaust. Showing the last of five consecutive dyno runs, the efficiency of the Revo Intercooler over the OE S3 intercooler is highlighted. With max gains of +8 HP & +11NM Torque, along with increased performance throughout the entire rev range, the stock intercooler struggles to effectively function in comparison to the Revo Intercooler which remained consistent throughout, losing no peak power over the 5 runs. INLET TEMPERATURE This is a metric used to confirm that testing on the Revo Intercooler. This is used to show that the air temperatures going into the intercooler were similar for each test, confirming that outlet temperatures shown in the following graphs are purely down to differences in intercooler design/construction. As can be seen, the inlet temperatures during testing were equal between both coolers, yet the Revo intercooler produced the lower outlet temps proving the cooling efficiency advantage. OUTLET TEMPERETURE This graph illustrates the increased cooling performance of the Revo intercooler vs OEM S3 (8P) aluminium intercooler over all five runs.
