The Ford Focus ST MK4 intake has its own unique intake on this platform. The OE intake was a clear choking point in the vehicle’s performance from the outset, highlighting an area in need of improvement. This air intake system upgrade includes a Revo Pro Panel Filter, two flush-fit silicone hoses to minimise air restriction and turbulence and an alloy hard pipe with all OE connections for perfect OEM fitment. Increased bore sizing and smoother transitions improve airflow giving you access to more power. KEY FEATURES Increased airflow speed Increased performance Three-layer foam filter Flush fit silicone hose Alloy hard pipe with OE connectors   AIR FILTER The standard paper filter found in most vehicles performs well under normal conditions, however with increased power it becomes a major choking point in the system. Revo filters work by trapping dirt particles within each of the oiled foam layers while allowing air to negotiate its way through, reducing restriction and offering much longer service intervals. SILICONE HOSES The plastic hoses on the stock system have a corrugated style design to flex with the engine movement, while this has its place it also causes a large amount of turbulence as the airflow doesn’t have a smooth direct path to the turbo. We designed the silicone hoses with stepped internals to ensure a flush fit, and to minimise turbulence while still allowing for engine movement.   ALLOY HARD PIPE The OE hard pipe section on the intake does its job as standard but when power is required it becomes a choking point. The Revo hard pipe has an increased bore size to match with the stepped silicone hoses providing ample flow for various stages of tuning. The hard pipe also has OE style machined fittings for both the breather and DV connections allowing complete OE fitment.   RESEARCH AND DEVELOPMENT All Revo products are designed in-house and are rigorously tested utilising an in-house 3D printer, latest CAD and CFD programs, hub dyno and Revo data acquisition software. The Revo Intake allows the turbo to run more efficiently, intake a larger volume of air and minimise turbulence to increase both power and torque, as highlighted during controlled dyno testing. The Revo Ford Focus ST MK4 OEM+ Air Intake System was tested in-house to compare the performance against that of the Ford OEM Intake. First tested on a vehicle running the OEM intake with Revo Stage 2 Software, and full OEM hardware, the Revo Intake was then installed and tested in the same controlled environment to highlight the benefits of enhanced airflow.   PERFORMANCE DATA The results show improvements in power and torque from just 2600RPM, but especially in the peak power. The Revo intake offering an average gain of 18WHP, and +31NM torque over the stock part. CROSS OVER PIPE The Revo engineering team knew that to create the most effective kit, every component had to be considered to maximise and smooth airspeed. The system is designed around the single-piece aluminium cross over pipe, mandrel-bent to maintain the internal diameter in the corner and to remove the restrictions found in the OEM pipe. The direct routing and increased diameter pipe offer superior flow and deliver more air to the turbocharger over a shorter period.   SILICONE HOSES The plastic hoses on the stock system are designed with a corrugated style to flex with the engine movement, while this has its place it also causes a large amount of turbulence as the airflow doesn’t have a smooth direct path to the turbo. We designed the silicone hoses with stepped internals to ensure a flush fit and to minimise turbulence while still allowing for engine movement. The turbo inlet hose has an increased inner diameter that gradually tapers from the hard pipe to turbo to optimise airflow.   AIR FILTER An intake system is only as good as the filter. This kit comes complete with a custom Revo foam filter, supported by galvanised epoxy-coated mesh for strength under load. Revo three-stage foam filters work very differently to conventional paper or cotton-gauze alternatives designed to trap particles on the outer layer. Revo filters trap debris and particles within the foam layers, allowing air to still navigate through. The spun base of the filter offers a smooth radius aluminium bell mouth, specifically designed for optimum airflow from the filter to pipe-work.   HEATSHIELD Ensuring the engine has access to cold air is vital for performance. The Revo heat shield channels cold air from the front intake duct while partitioning the filter from the heat of the engine bay. The Revo Heatshield uses the stock mounting points to provide easy and secure installation. MOUNTING BRACKET AND FITTING KIT The Revo kits come complete with a full fitting kit that allows for easy installation. Included is a fully machined crossover bracket which increases the strength of this fixture point and alleviates any possibility of bracket failure from engine movement. The Revo PUMA ST MK2 open cone air intake system was tested in-house to compare the performance against that of the Ford OEM intake. First tested on a vehicle running the OEM intake with Revo Stage 1 software, Revo Intercooler and a Milltek GPF back exhaust, the Revo intake was then installed and tested in the same controlled environment to highlight the benefits of enhanced cooling. PERFORMANCE DATA The results show improvement throughout the whole rev range, but especially towards the top end of the rev range. The Revo intake offering an average gain of +7WHP, and +11NM torque over the stock part. Increased airflow also delivers impressive peak performance gains of +14WHP @6200rpm and +19NM @5100RPM over the stock intake system. AIRFLOW More air, less restriction. The Revo system was tested on a flow bench to highlight the kits efficiency in allowing more air to reach the turbo, quickly and with less restriction. The OEM system reached its maximum potential of 490 cubic feet per minute with a restriction of 1082 mmWg, compared to the Revo system which was able to flow 700 CFM with a restriction of only 965 mmWg. Revo Hardware and Software is key to achieving this performance and have been developed to work in harmony with the ETR upgrade. TURBO FEATURES The high-performance Revo IS38ETR offers a significant upgrade over the stock IS38 whilst maintaining the original fitment and compressor and turbine housings. The compressor and turbine housings have been CNC re-profiled to match the custom-designed larger wheels and stronger shaft. Strength is a key factor to the IS38ETR, a replacement back-plate machined from a single billet piece offers greater resistance to warping, while the increased diameter shaft eliminates the weakness in the OE part.   COMPRESSOR WHEEL The larger compressor wheel has been machined from a solid billet of aluminium giving a much stronger construction. The new custom design gives the highest level of aero performance, providing superior flow characteristics to achieve the required boost levels with less effect. The lightweight construction of the compressor wheel also ensures low inertia, resulting in increased performance.   TURBINE WHEEL The precisely engineered turbine wheel has been made with a custom high flow aero blade profile to compliment the aero of the compressor wheel. The result is an extremely high flow aero turbine wheel which increases exhaust gas choke flow limits and reduces backpressure.   HOUSING AND BEARINGS The bearing housing has also been enlarged and upgraded to make room for a specifically designed 360° thrust bearing system, incorporating a custom 4 oil-fed thrust pad for increased reliability. Precision VSR balanced to levels above the OEM specification, something seen in the motorsport industry. This reduces vibration to the lowest possible level and improves the performance and reliability of the turbocharger. INTEGRATED RECIRCULATING SYSTEM The integrated recirculation valve is fundamentally a blow-off valve integrated into the compressor housing. When the throttle valve is closed and the pressure in the inlet drops, the valve opens and air from the discharge side of the compressor is diverted back into the inlet of the compressor. This helps to avoid the compressor going into surge.   TURBO MUFFLER DELETE The Revo Turbo Muffler Delete offers a high-quality single piece replacement for the OEM part which allows for smoother uninterrupted airflow, increasing throttle response and providing improved turbo acoustics. This single casting design with the cross bridges cast in place creates a very stiff unit and very little compliance during braking. Less compliance means less pedal travel because the brake fluid is only applying force to the pistons, not bending the caliper. This applies the maximum amount of force to the Ferodo performance brake pads. Caliper Piston Seals Our brakes use ultra-high-resilience piston seals, with proprietary retraction angle shape, minimising piston travel distance for less dead pedal travel and resulting in better pedal feel in the vehicle. BRAKE DISCS: Properly designed two-piece floating discs = quiet, warp-free performance. When brakes are applied and the moving energy (kinetic energy) is converted into heat, the disc expands radially and axially (diameter and thickness). Revo uses a floating disc that can thermally grow separate from the bell. This design is superior to a one-piece disc—when a one-piece disc is overheated, it gets much hotter than the bell and they expand at different rates, causing warpage or cracking. Revo Floating Disc Construction Racers have long used floating disc technology, but the discs found on racecars move freely on the floating pin drive connecting the bell to the disc, causing noise. To eliminate the rattling race disc for our street car customers, we have engineered a unique noise-reducing methodology that eliminates noise but still allows for thermal expansion without running out of "float." Crescent Grooves Crescent grooves in the surface of our Alcon brake disc perform three basic functions: Increases initial friction between the disc and pads, producing more bite Continuously refreshes the brake pad surface by removing debris from the pad Prevents build up of gas from the phenolics within the pads Vane Design Our brakes use either 48 or 252 vanes, depending on application, to draw air from the center of the disc outward. These vanes work like a pump to move cool air through the center of the disc, taking the heat away from the disc and cooling it before the next heavy braking zone. Combining the highly advanced iron alloy with the efficient aerofoil vane design allows the disc to absorb large amounts of energy (heat), then eliminate heat quickly so that it is not transferred to the calipers, pads, and brake fluid, providing consistent stopping power over multiple applications for your vehicle. BRAKE PADS: Ferodo DSPerfromance Brake Pads offer low and high speed braking efficiency, reduced stopping distances and a consistent brake pedal feel from the start. This new generation of friction material is very low in compressibility ensuring a firm pedal, whilst still providing low wear rates for discs and pads. The Revo LPFP offers a high-quality replacement that’s compatible with the factory fuel basket and not requiring additional controllers. The in-tank low-pressure fuel pump is designed to provide the cam-driven high-pressure fuel pump with enough fuel to facilitate the required fuelling for each injector in the engine. The stock pump starts to become a restriction when you start running high demands from the IS38ETR. During ongoing development, it becomes apparent that after prolonged times the demand on the stock pump wasn’t providing the headroom for safety and longevity that we required.     REVO ENGINE MOUNTS More power results in more movement during aggressive acceleration. The stock engine mounts, designed to favour comfort over performance, fail to manage axle hop and torque effectively requiring you to ease off to gain traction. Designed to significantly reduce this engine movement, Revo engine mounts use Powerflex bushings to minimise noise, vibration and harshness levels (NVH) while drastically improving traction and acceleration. The engine, transmission and torque mounts have been CAD designed to offer OE quality fitment with the performance benefits and quality of a Revo product. KEY FEATURES Dramatically reduce engine movement Improved acceleration and torque Powerflex polyurethane bushings Comes with a removal tool for torque mount   ENGINE & TRANSMISSION MOUNT The primary design goal of the engine and transmission mounts was to provide a management system for engine movement during vehicle operation with increased power/torque, to retain vehicle acceleration and tyre contact during aggressive driving. The aforementioned solution must also continue to dissipate the NVH naturally created by the drivetrain. To accomplish this, the bushing design of past Revo engine mounts was retained in the MQB engine and transmission mounts, allowing Revo engineers to focus their efforts on bushing stiffness/type to accomplish the task. TORQUE MOUNT Arguably the most vital engine mount upgrade to consider, testing highlighted that the engines stock lower torque mount allowed a substantial amount of engine movement to occur. Although some improvements were noted during testing of an insert style upgrade designed to stiffen the standard mount, there was a significant increase in NVH felt in the cabin. This was dramatically reduced when completely replaced with the Revo polyurethane torque mount and also improved acceleration. Fitting the mount does not require the sub-frame to be removed, reducing installation time and the need for axle re-alignment. A Revo installation tool is included to make removal of the OEM mount and installation of the replacement as quick and easy as possible.   MATERIALS, MANUFACTURING & FITMENT Effective design and fitment play a principal role in managing engine movement to ensure optimal acceleration and tyre contact with the road while dissipating NVH experienced from the drivetrain. Each component has been designed using CAD technology to ensure precise fitment and is supplied with class 12.9 hardware to replace the standard fixings. To ensure optimum strength and durability, brackets and housings are CNC machined from 6061-billet aluminium and finished with an anodised coating to protect from heat and corrosion. POWERFLEX BUSHINGS Powerflex utilises a unique formula of polyurethane, custom-designed to ensure optimum fitment in the machined housings. After testing various amounts of compliance, our engineers were able to fine-tune the final bush to achieve a balance between performance and comfort. Polyurethane is also resistant to oil, fuel unlike the rubber used in the OEM mount which can lead to perishing and failure. Our specified durometers provide a stiffer mount to limit the engine movement without compromising on NVH (Noise Vibration Harshness) levels in the process.     OEM COMFORT, AFTERMARKET PERFORMANCE To achieve the optimal balance between performance and comfort, several different durometer bushings were tested on a Volkswagen Golf Mk7 GTI. Bushings were systematically tested at precise increments at each mount location. A 3-axis accelerometer was used to quantify the NVH levels being transmitted into the cabin, as well as the acceleration of the drivetrain during loading. Accelerometer data gave us a way to compare mount combinations against each other with a low data error percentage and to quantify driver comfort as well as engine movement. Supplemental data was taken from VCDS to ensure each test was standardised over a given throttle, RPM and speed range.
