  Freshly developed at AIRTEC HQ in the UK, we’re proud to launch our ultimate specification intercooler kit with integrated crash bar design aimed at modified Toyota Yaris GR Gen 2 owners who want the very highest levels of cooling efficiency and performance for track or fast road use. The ChallengeOur earlier Stage 1 intercooler was developed to cater for tuned Yaris GR models of the time and has become a popular upgrade. However, Yaris GR tuning potential has since evolved and it became clear we would need a more substantial intercooler package better suited to big power, heavily tuned cars whilst future-proofing them for further tuning development. The SolutionAs a result, we developed the biggest intercooler kit we could and made the most of the available space behind the bumper by using a stepped core design that would rise up behind the entire front grille area. Using our experience in developing intercooler kits that integrate a replacement crash bar design, we were able to CNC machine billet brackets that allowed the intercooler to bolt in place. By doing so, the new intercooler offers a huge 143% increase in overall capacity in comparison to the original intercooler (54% bigger than our Stage 1 kit), and also features a colossal 115% increase in frontal area over standard (78% over our Stage 1), which allows it to make the most of the air flow provided. Together with our high-flow, moulded one-piece cast end tanks to ensure flow is directed correctly and efficiently, the Stage 3 AIRTEC Motorsport intercooler also features an enlarged 60mm inlet to match the outlet, and together the kit offers much greater efficiency and volume over both the standard and our Stage 1 intercoolers, which it proved during testing. The TestingDuring track testing at Snetterton Circuit in the UK using our 420bhp AIRTEC Motorsport development car, we logged the inlet and outlet temperatures of both our Stage 1 and Stage 3 intercoolers back-to-back. The figures showed that at this high level of power, over the course of a hot lap the Stage 1 starts to fight maintaining a stable charge temperature, with a 15-degree range highlighting its battle against the high and sustained levels of boost pressure. However, with the Stage 3 intercooler fitted, the figures showed the larger core with increased air flow provided a much more consistent charge temperature throughout the test, highlighted with just a 5-degree range in temperature. Verdict: Both intercoolers demonstrate a high level of efficiency, reducing charge air temperature by over 200 degrees and equating to over 90% efficiency, but the Stage 3 could sustain that level for longer, which is crucial for highly tuned cars to run safely for extended periods of time. Product Description Gains of 13bhp Peak torque gains of 8nm High quality carbon fibre Pleated performance air filter No engine management check lights (EML)  Increased air flow   Lifetime warranty* The Toyota Yaris GR has proven itself to be a fantastically capable vehicle since its release, and the development team at Forge Motorsport have been able to work their magic once again to find further improvements. After continued testing and discussions with owners of Yaris GR’s, the stock airbox has proven itself to function well, especially with the stock map. However, the weakness in the airbox is most definitely the quantity and directional flow of the air. As such, we explored several different avenues, before settling on a replacement upper airbox that mounts to the stock lower. When used in collaboration with the Forge Motorsport Inlet Duct (FMINLD1) performance car part, it ensures a consistent cold feed of air into the lower airbox that can then be delivered into a refined upper airbox. The increased diameter from 80mm of the stock inlet pipe to 89mm produces a volumetric increase of around 20% in just the connecting pipe from turbo inlet adapter to the airbox alone. After running data and tests it was decided that we would not use a panel filter, but instead a cone filter as shown in the CAD below. 3D scan data was utilised to ensure that the cone filter would fit in the optimum position inside the lower airbox, not just for ease of fitment but also to allow for optimum flow into the inlet tract. Due to the sensitivity of the MAF and stock map of the Yaris, a lot of testing was required to ensure that performance was gained without inflicting the driveability of the car - especially as we were changing from a panel filter to a cone filter and an increased diameter. To test this in real world conditions, we created a modular design that was 3D printed and allowed for different variations of MAF position, diameter, and airflow to be tested on road and the dyno. After finding the optimum design, we then reprinted the full prototype and left this on the vehicle. This allowed us to continue our testing to prove out the performance repeatability in real world driving conditions. We also noted at this stage that there is a small gain in induction noise. This product works extremely well when collaborated with existing Forge Motorsport performance products for the Toyota Yaris GR. With the release of our turbo inlet adapter (FMTIA8) we were able to increase the volumetric capacity over the stock inlet by 53%. Once coupled to this intake we have been able to ensure a smooth airflow from filter to turbo with minimal restrictions by continuing the 89mm diameter for a large proportion of the inlet tract. It is designed in a similar way to a conventional velocity stack by routing the air more directly into your turbo charger and allows more air to be compressed due to its larger capacity. This can have a positive effect on acceleration after long deceleration or in between gear changes due to more air being kept within the intake system. FMINDK43 is part of our acclaimed Hi Flow range and will ensure that your vehicle is getting critical cold air.  Not only are Forge Motorsport performance parts a better option for an improved drive, but carbon fibre car parts really help give an engine bay some character. The high-quality carbon fibre is prepreg 2x2 twill formed in an autoclave from billet tooling and finished with an anti UV gloss gel coat. Dyno Results We found that FMINDK43 with the stock turbo inlet produced peak gains on average of 13bhp at the wheels and peak torque gains of 8nm. The dyno graph below shows a comparison between the stock airbox, the 80mm prototype and 89mm prototype. We ran a total of 8 different prototype variations of MAF height, MAF distance from entry and inlet diameter to ensure that the best solution was used. You can see how sticking to the stock size diameter and MAF position with the cone filter produced a slight improvement to the wheel horsepower, however when increased to 89mm we were able to produce some fantastic gains from such an easy to install bolt on modification. Another important observation to note is where the power is delivered. As you can clearly see on the dyno graph that the engine produces a much higher power earlier into the rev range. From 2000rpm to 3600rpm the lower flap in the airbox is opened via a solenoid, and the dyno graph shows that at the same rpm there is an increase of around 15- 20nm of torque with FMINDK43 installed compared to stock. This figure is noticeable when driving, and you can feel that the vehicle picks up much better than in stock form. It’s worth remembering that this is with a stock ECU and no tune, so we would expect to see mapped cars returning even greater yields of power as they will be able to utilise the increase of airflow. The performance part kit comes complete with everything you need for installation, which can be carried out in around half an hour, including a set of full colour instructions. The IssueThe original under tray on Gen 1 cars features no venting at all and is made from a weak fibre material construction which will be prone to failure over time. Made in 2mm aluminium and finished in a high-quality black powder coat, our under tray offers an enhanced level of protection to the underside of the car but more importantly, the design has also been carefully considered to ensure improved cooling and air flow to the vital transmission components.  CoolingWhilst the Gen 1 under trays feature no cooling at all, the Gen 2 under trays feature a basic duct for the transfer case at the rear, as clearly Toyota see this as an area that requires cooling. The AIRTEC Motorsport under tray therefore utilises a much larger scoop for the rear to force more air flow and offer better cooling. It also features a built in gearbox cooling duct, together with a venting section behind it to create air flow to and from the transmission and reduce temperatures. The comprehensive design also features rear ventilation to allow heat to exit the undertray together with side vents to further improve air flow. ConclusionA simple yet effective upgrade that offers improved strength, durability and cooling effectiveness.   Please note: The under tray uses existing mounting points – but it is essential the fixings you use to secure it are of good quality. The original Toyota fittings should only be reused if they’re in good condition. Spanning across the entire front grille area for maximum air flow, the comprehensive kit also features laser-cut aluminium ducting to force cold air through the cooler. This allows it to fit with our Stage 3 intercooler kit (our Stage 1 oil cooler does not fit with the Stage 3 intercooler) to create the ultimate cooling package. Designed to fit both auto and manual transmissions, the package includes a large AIRTEC Motorsport oil cooler with ducting, bespoke laser-cut and powder-coated brackets, high-quality braided hose lines with Aerotec fittings, and all fixtures, including instructions, for a simple bolt-on installation. As part of our expanding Toyota product range, AIRTEC Motorsport is proud to launch our intercooler upgrade for the Yaris GR Gen 2, suitable for track or fast road use. Following on from the huge success of our Stage 1 intercooler for the Gen 1 model, we’ve created a package suitable for Gen 2 models with either automatic or manual transmission. The second generation Yaris GR uses a slightly different intercooler kit to the first generation cars in terms of fitting and the use of the water spray bar. Therefore in order to ensure there is no noticeable loss in performance during extended periods of hard driving on road or track, AIRTEC Motorsport has developed a larger, freer-flowing intercooler that is a direct replacement for the smaller and more restrictive OEM item. Our solution to increasing the intercooler’s size and performance is based upon our stepped-core design to make the most of the limited space available behind the bumper. The core steps from 110mm to 70mm and in doing so offers a huge 64% increase in overall capacity in comparison to the original intercooler. It also offers a 30% increase in frontal area over standard, which allows it to make the very most of the air flow provided. The inlet side of the intercooler retains a 50mm diameter to ensure minimal turbo lag whilst the outlet side increases to 60mm to offer less restriction. Together with our high-flow, moulded one-piece cast end tanks and an internal air diverter to ensure flow is directed correctly and efficiently, the AIRTEC Motorsport intercooler offers much greater efficiency and volume over standard. Despite this improvement, the kit fits neatly behind the original bumper and requires no trimming or cutting, and can be reverted back to standard with no issues. Designed to fit both auto and manual transmissions and includes a new bracket to mount the water spray bar.
